Produced water recycling for hydraulic fracturing (fracking) operations has been an increasingly common practice to support oil and gas development in the Permian Basin. Aside from the economic benefits associated with reusing the water produced which is a byproduct of oil and gas operations, recycling reduces both the need for sourcing water (brackish or fresh) from the environment as well as the volume of produced water requiring disposal. Produced water ponds support successful recycling by providing temporary storage of recycled water and volume buffer for fracking. Raw produced water is usually treated in recycling facilities before being stored in the ponds.

Novel Composite Overlay for High Temperature Corrosive/Wear Applications

Synergistic erosion and corrosion at elevated temperatures is a prevalent condition in oil refining and power generation. Corrosion resistant alloys do not tend to be durable under wear conditions, whilst common wear-resistant solutions such as tungsten carbide-based coatings display poor resistance to oxidation and corrosion. This work details the development of a composite overlay, deposited by plasma transferred arc welding, that has been designed to exhibit high levels of wear protection coupled with resistance to oxidizing and carburizing environments. The performance of the composite is provided by the corrosion resistance of a MCrAlX-type alloy, which acts as a matrix for a homogenous distribution of chromium-based carbides. The protective oxide promoted by the matrix alloy, combined with a dense population of in-situ formed primary carbides act synergistically to provide resistance to high temperature corrosive/wear environments. The presentation details the alloy selection and development of the deposition process. The performance of the composite is assessed under abrasive wear, oxidizing and carburizing conditions, and gauged against commonly used corrosion resistant alloys.

The author previously introduced a method to evaluate protective coatings using a novel segmented cell approach. (1) Briefly, the technique intended to monitor natural current exchange between isolated segments, coated or uncoated, to supplement visual rankings of coating performance. The goal was to predict failure earlier than might otherwise be visible or to distinguish between coatings that had a similar visual appearance at the end of the proscribed test period. The experimental design also allowed for the instrumented segments, which act as sensors, to be prepared and coated as intended for a real-world industrial exposure, i.e., the metallic surfaces could be abrasive blasted and painted unlike thin-film, foil-like sensors also explored for similar purposes.

Seawater biofouling is a major threat in heat exchanger operations. It decreases the heat transfer efficiency and service life of heat exchangers^1,2. The formation of deposits caused by biofouling on the heat exchanger metal surfaces increases surface roughness and decreases cross-sectional flow area, which leads to higher friction loss in fluid flow^3,4. Mitigation methods, including surface scrubbing, fluidizing bed heat exchangers, cleaning-in-place and dosing anti-fouling chemicals, are the main ways to tackle biofouling⁵. Conventional approaches to treat biofouled components by periodic electrochlorination or acid flushes are costly and environmentally hazardous. Huge costs are associated with heat exchanger biofouling losses, but there is still a lack of research to develop heat-conducting antifouling coatings to heat exchangers³.
