There are three known types of high temperature sulfidation present in the refining industry. Two of them have industry recognized methodologies for damage prediction, and they both manifest as general thinning morphologies. They are known as H2-free sulfidation and H2/H2S corrosion. The third type, although recognized as H2-free, low-sulfur corrosion, does not have an accepted chemical theory or a prediction tool, and it manifests as a localized thinning morphology. This third type of sulfidation is much less common and occurs in units and process conditions where little-to-no H2S would be expected to be present. This paper discusses the operating conditions in two known damage cases presented here and provides a viable chemical theory that could lead to the observed damage profile. In addition, an approach to mitigation of this attack is discussed.

Based on US Energy Information Administration (EIA) Annual Energy Outlook (AOE) predictions, by 2050, the US nuclear capacity for electricity generation may decrease to ~ 80% of 2021 levels, Moreover, by 2050, nearly 50% of the existing US LWR fleet will be within 10 years of 80 years of operation suggesting that without a Life Beyond 80 (LBE) plan and limited new builds and advanced reactors, the US could lose up to 50% of its nuclear capacity resulting in a ~30-gigawatt (GW) capacity shortage by 2060. These numbers could change dramatically depending upon oil and gas supplies, and the growth of renewables.

This paper will explore the process of conducting asset integrity management systems and the potential use for the existing facility data to analyze integrity status and predict any breach of integrity that would cause a direct major incident. In the dawn of the 4th industrial revolution and in the age of automation and artificial intelligence, asset integrity management systems are being integrated into a more sophisticated process of verification. Programs are being used to collect necessary risk-based data from inspection, maintenance programs and operational checklists in order to rationalize the integrity status and alert proponents of possible breach of integrity. These systems are more efficient than humans in predicting possible failures based on collective data from several critical elements from a facility and calculate the probability of failure based on the current integrity status. It is possible to optimize such systems to eliminate the human error factor and optimize inspection, maintenance and operation programs to better manage asset integrity. The result would be a software that would provide an overview of the plant’s integrity status and provide early alerts of any incoming incident event which allows the facility’s management to act accordingly and direct resources for effective prevention and mitigation.

Safe and stable operation of the process plant through its life cycle is an ultimate target of any integrity management system. Over the last decades, a number of possible ways and systems for managing plant integrity were described and implemented.^1-4 A common path for all those efforts was to control and manage corrosion processes in a more-or-less systematic way by applying certain measures (monitoring techniques, material selection guidelines, operating procedures etc.) and performance indicators (remaining time-to-failure, inhibitor usage etc.). An effective corrosion and integrity management system, in theory, should be capable to “uncover” excessive corrosion incidents before serious damage occurs. Unfortunately, unexpected corrosion-related failures are still occurring in the petroleum industry.⁵ This situation stems predominantly from relatively poor data organization and management, leaving corrosion and key process information spread and hidden across different refinery functions and systems.

The adoption of renewable feedstocks by refiners is driven by a variety of factors, including regulatory compliance, sustainability, and diversification of their product portfolio. However, the introduction of these feedstocks poses significant risks due to their chemical differences compared to traditional crude feedstocks. To address these risks, many refiners have undertaken costly conversion projects to protect their plants from damage caused by these new feedstocks. In addition, refiners are increasingly turning to online integrity sensors to quickly detect corrosion and mitigate unwanted risk, helping to ensure that their critical assets remain healthy and reliable. With these strategies in place, refiners can effectively manage the challenges of incorporating “bio” feedstocks into their refining processes while ensuring the safety and longevity of their equipment. This paper will feature a case study from a major European refiner who have converted an old hydroprocessing unit into producing sustainable fuels from 100% bio feedstock.
