Additive manufacturing (AM) is a term that is used to describe a family of processes that adds material in a controlled way to produce a structure or product. It has been used for many years for polymeric materials and its origin can be traced to Japan in the early 1980’s. The industrial use of AM polymeric products, then commonly introduced as stereolithography, got its start from an invention using a computer-controlled laser beam to harden a liquid polymer by Charles Hull in 1983.

Additively Manufactured Alloy UNS N07718 (AM 718) has been increasingly adopted for components in oilfield applications. AM 718 fabricated using laser powder bed fusion (LPBF) has demonstrated not only excellent mechanical performance, but also promising capabilities in critical services such as sour or hydrogen-generating conditions. In oilfield applications, it is generally felt that AM 718 should comply with API standard 20S4, and align with the requirements for wrought 718 in API 6ACRA.

Additive manufacturing (AM) has allowed for the rapid prototyping of parts and the ability to control the structure of a material and, to a lesser extent, the microstructure. AM as applied to metals, as stainless steel is especially promising as it provides the ability to produce complex shaped components rapidly. Laser-powder bed fusion (L-PBF) is one such technique in which the part is formed from the base up by fusing successive layers of powder. As each layer is fused, the print plate moves down and a new layer of metallic powder is swept over the top. A laser then welds this layer to the top of the existing piece and the process repeats.1 However, AM can result in non-equilibrium microstructures, porosity, and residual stresses that could affect the longevity of the material and performance in corrosive conditions.

Laser powder bed fusion (LPBF) is becoming a popular additive manufacturing (AM) process for oilfield components of Alloy 718. Despite attracting features, AM 718 is often uneconomical, greatly limited in size, while the build properties differ from wrought counterparts. Among AM processes, wire arc additive manufacturing (WAAM) offers a cost appeal and an improved scalability for Alloy 718. In this investigation, Alloy 718 coupons built by both LPBF and WAAM are compared for their microstructures, mechanical properties, and sulfide-stress cracking (SSC) resistance. To approach the properties of the wrought alloys, post-processes such as stress relief, hot-isostatic pressing, solution annealing and age hardening are revisited by jointly analyzing microstructures and mechanical properties. Further, slow-strain rate tests were completed to assess the SSC susceptibility of WAAM 718 relative to LPBF 718. This investigation demonstrates that LPBF 718 is capable of properties in line with its wrought counterpart, whereas much more work is needed for WAAM 718 to reach satisfactory quality and consistency.

Typical austenitic stainless steels like 316L (S31603) contain chromium, nickel, and, optionally, molybdenum as major alloying elements. These are required to provide their beneficial properties, which include e.g. very high corrosion resistance and high ductility and toughness, yet showing comparably low strength and hardness. General corrosion resistance is primarily achieved by the element chromium, which causes formation of a thin but dense chromium oxide layer on the surface, when the amount of chromium dissolved in the metallic matrix is larger than approximately 10.5 wt%.

Microreactor technology has the potential to provide efficient, modular, and inherently safe baseload power that can be used in regions that are too remote to support the larger, light water reactor (LWR) technology that dominates today’s nuclear energy landscape. To generate enough power and thermal efficiency to be attractive, the microreactors must be operated at higher temperatures (approximately 1112-1652°F or 600-900°C) than traditional LWR’s, and therefore are cooled using technologies such as heat pipes with gas, sodium, or molten salt coolants.
